Had to have both my blend door actuators replaced last week, and got my truck back last night. Noticed way more air coming into the foot wells. No matter what setting I used, air was still flowing into the foot wells. Manual states some air will always leak into the foot wells, but mine seem pretty strong regardless. Since I was having issues with the blend doors, I don't know what is normal. Should it be pretty much cut off when not selected?

My experience is the complete opposite. I get very little airflow through the rear footwells, especially when using the A/C. Even if I direct all air to the footwells, almost nothing comes out the rear vents except a very light flow of air.

Rear ffot vents? What are you driving?
XLT Rangers have floor vents under the front seats to direct air to the rear.
And as cyterio said, even when set to floor, not much air seems to come out of the floor vents. probably because it has to come out front and rear, where as panel should be all front.
Your blend doors may be out of 'timing', so that when the actuator moves to panel, it doesn't fully shut off floor.
Sounds liked they cocked something up when 'fixing' the first problem.

You shouldn't feel much on your feet with the floor vents off, just like you shouldn't feel much air out of the two dash vents closest to the windows with the windshield vents on; air comes out of the dash-top mirror vents instead.

Took it back, sat with tech who did the work, he agreed not right, guess he has to pull the complete dash back out again to check linkage, make sure the actuators he replaced are ok, and possibly replace the mode door actuator now. ugh.

well after tearing the dash out a second time, yup they installed the actuator incorrectly. redoing it all now, hoping the dash goes back in without rattles and the HVAC works as designed, ugh

Nope, looks like after second attempt, Ford sent a bad actuator, waiting for an overnight to replace again. unreal

So they have to tear it apart a third time?
yup... and to be honest I think it is the mode actuator not the blend door actuaor at this point. But hey, I am not the tech.
