Propeller Shaft Recall?

This is sort of an update/continuation for the thread "Whistling Noise".

After 1800km my truck began making a whirring/chirping noise between 35km/h and lower, after about 25 minutes of driving on the highway. This noise isn't terribly loud inside the cab, especially with the windows up. The dealership checked it out and found the noise coming from the propeller shaft. They replaced it and the issue was resolved for about another 2000km. The noise came back almost identical to the first.

The truck is back at the dealership again today. This time around, they plan to take a closer look and involve Ford Engineering. It seems to me like this is either a design flaw or a poorly manufactured component from whomever was contracted to make it.

The dealership essentially told me that they will continually replace this part until eventually a new part comes out OR until the part stops having this problem.

I just wanted to share this information for anyone who is experiencing this problem or anyone who maybe hasn't noticed it yet.

I have a noise, since new, that I always figured was the transfer case or something in the driveline (mid-truck) spinning. It almost sounds like tire noise, and only happens when the the driveline is loaded. You cant hear it with the windows up. I wonder if that is perhaps driveshaft (prop shaft) cross bearing noise or something. I will have to ask the dealer to take a look whenever I get it in for an unrelated recall notice I just received. Anyone else hearing this at low to medium speeds? It sounds like gearbox lash/rattle almost. But its very subtle and I sort of thought it might just be normal.

I am hearing this on my 2025 with 800miles, did you ever figure out what it might be? Sounds like the front drive shaft bearing or something.

Unfortunately no. The last time I had it in for a recall I had them check it and they couldn’t hear it… I’ve got 25k miles on my RR now with no issues, so maybe it is just normal noise from the driveline. I keep forgetting to check the transfer case fluid when I’m doing oil changes. I will definitely post an update if I figure it out.

No, I didn't. It was induced by heat. It took 20 minutes of highway driving in the summer to start. By the time they realized it wasn't the propeller shaft the weather got cold and it stopped. It made some grinding noises over the winter and they never could diagnose it. I traded it in the spring as I just got sick of living at the dealership. Sorry this doesn't help.

Yup. It did it for a while then went away.
So my dealership replaced the propeller shaft twice. Each time, the noise went away for the next 2000km and returned.

So any update on the fix? Mine was replaced 3000 miles ago and is making the noise again.

Based on this Bronco6G thread, there doesn't appear to be a permanent fix from Ford. Those guys have had some luck by making a heat shield (post #171) to protect the propeller shaft from the hot exhaust.

Here is a photo I took at the Raptor Assault school. Just like on the Bronco, you can see our exhaust crosses under the propeller shaft boot.
